Start with the actual cake, not a generic box size

Cake packaging should be planned around the finished product dimensions, including decorations, toppers, boards and any extra clearance needed during transport. A box that technically matches the cake diameter can still be too tight once frosting, garnish or a cake board is included.

Measure width, depth and height from the real packed product. If the bakery sells several standard cake sizes, define those sizes first so the packaging range does not become an unnecessary collection of near-duplicate box dimensions.

Allow practical clearance for loading and delivery

The cake needs enough space to enter and leave the box without damaging decoration, but too much empty space can allow movement during delivery. Clearance should therefore support handling rather than simply making the box larger.

Think about how staff place the cake inside, whether the box opens from the top or side, and how a delivery rider or customer will carry it. Structural convenience in the shop matters just as much as shelf appearance.

Choose the structure before designing graphics

Cake boxes can use several structures depending on product size, presentation and assembly needs. Some are simple folding cartons, while others use separate lids, locking tabs, integrated handles or more rigid constructions.

Confirm the structure before artwork starts. Cut lines, folds, glue areas, locking tabs and windows determine where branding can safely sit, and artwork designed without the production dieline often needs to be rebuilt later.

Board selection is about stiffness, folding and surface

A suitable cake-box board needs to support the product, fold cleanly and provide the required print surface. GSM alone does not describe all of those properties; stiffness, coating, grain direction and converting behavior also affect the finished box.

The right choice depends on box size, cake weight, handle structure, window area and finish. Larger boxes and carry-handle designs may need more structural consideration than small pastry cartons even when both are printed in a similar style.

Use windows only when they improve the presentation

A window can make the product visible before the box is opened and can work especially well for decorated cakes, cupcakes and gift-style bakery items. But the window removes part of the board, so its size and position affect structure as well as appearance.

Keep enough board around the window to support the lid and avoid placing critical text too close to the cutout. If a clear film is used, confirm how it will be attached and whether condensation, glare or transport conditions could affect the display.

Handles need real load testing

An integrated handle can make a cake box easier to carry, but it also concentrates the product load into a smaller part of the structure. Handle shape, locking tabs and surrounding board should therefore be tested with the realistic packed weight.

Do not approve a handle based only on an empty sample. Test it with the cake board, product and any inserts that will normally travel inside the box, then check whether the handle remains comfortable and whether the lid stays closed while carried.

Printing and finishing should fit the brand and use case

Full-color printing can support photography, illustrations and stronger retail branding, while simpler artwork may use fewer colors effectively. The print plan should be chosen after the structure and board are confirmed so expectations match the actual surface.

Lamination, foil, spot effects or other finishing can add visual value where suitable, but packaging that is handled frequently should prioritize durability and clean conversion. Decorative finishing is most useful when it reinforces the brand rather than making the box harder to fold, assemble or recycle.

Build artwork on the approved dieline

The production dieline should show trim, folds, glue areas, locking tabs, window cuts and other structural features. Keep logos, product names, contact details and regulatory information inside safe areas and away from folds or die-cut edges.

Check the orientation of every panel. A graphic that looks correct on the flat artwork can appear upside down after folding if the panel direction was misunderstood. A simple printed paper dummy can reveal these mistakes early.

Plan stickers, labels and seals as part of the system

Some bakery brands use a printed box together with a flavor label, date sticker, tamper seal, ribbon or thank-you sticker. Those elements should be planned together so they do not cover key artwork or interfere with opening the box.

If the same box is used for several flavors or cake types, variable labels can be more practical than printing a separate box for every variant. The fixed box design should leave a deliberate area for those labels rather than treating them as an afterthought.

Sampling is especially valuable for new structures

A screen proof can confirm artwork, but it cannot show whether the cake fits, whether the lid locks correctly or whether a handle supports the real load. A blank structural sample or prototype is therefore valuable when introducing a new size or construction.

Test assembly time, loading, closure, stacking and transport. For delivery-focused businesses, place the packed sample in the same bag, crate or vehicle setup used in normal operations and check whether the box shifts or deforms.
